PSD Profiles for Dynamic and Durability Tests of Military Off-Road Vehicle Racks

In a military off-road vehicle, generally designed to operate in an aggressive operating environment, the typical comfort requirements for trucks and passenger cars are revised for robustness, safety and security. An example is the cabin space optimisation to provide easy access to many types of equipment required on-board. In this field, racks hung to the cabin chassis are generally used to support several electronic systems, like radios. The dynamic loads on a rack can reach high values in the operative conditions of a military vehicle. Rack failures should be prevented for the safety of driver, crew and load and the successful execution of a mission. Therefore, dynamic and durability tests of these components, including the fixtures to the vehicle, are required.

A Methodology for Automotive Steel Wheel Life Assessment

A methodology for an efficient failure prediction of automotive steel wheels during fatigue experimental tests is proposed. The strategy joins the CDTire simulative package effectiveness to a specific wheel finite element model in order to deeply monitor the stress distribution among the component to predict damage. The numerical model acts as a Software-in-the-loop and it is calibrated with experimental data. The developed tool, called VirtualWheel, can be applied for the optimisation of design reducing prototyping and experimental test costs in the development phase. In the first section, the failure criterion is selected. In the second one, the conversion of hardware test-rig into virtual model is described in detail by focusing on critical aspects of finite element modelling. In conclusion, failure prediction is compared with experimental test results.

Hardware and Virtual Test-Rigs for Automotive Steel Wheels Design

The aim of this paper is to study in deep the peculiar test-rigs and experimental procedures adopted to the fulfilment of the principal requirements of automotive steel wheels, in particular regarding fatigue damaging. In the discussion, the standard requirements, the OEM specifications and the dimensional and geometric tolerances are approached. As result of an increasingly necessity to improve the performance of the components, innovative virtual test benches are presented. Differently from their traditional precursors, virtual test-rigs give an extended view of the physical behaviour of the component as the possibility to monitor stress-strain distribution in deep. In the first section, the state of the art and the specifications are listed. Secondly, the adopted hardware test-rigs as the experimental tests are described in detail. In the third one, proposed virtual test-rig is discussed.

Electromechanical Energy Scavenger for Automotive Tires

This paper presents a multi-physic modeling of an electromechanical energy scavenging device able to supply energy inside car tires for wireless sensors. A permanent magnet, connected to the inner liner of a tire, is accelerated along a guide by the tire deformation during car motion; by interacting with coils it generates a power which is conditioned by a proper electronic interfaced to an external load. The original approach implemented in this kind of device is the nonlinear dynamic properties designed and controlled: adaptive resonance in function of car velocity is optimized for increasing its global efficiency. The energy conversion process takes into account the simulation of different phenomena such as: non linear dynamic and adaptive resonant behavior of the seismic mass, electromagnetic and magneto-static coupling between moving mass and coils, transfer of the generated power to an external load by means of a nonlinear circuit interface.

A Modal-Geometrical Selection Criterion for Master Nodes Applied to Engine Components

Usually, both an experimental modal analysis or a numerical modal analysis performed on reduced model present the problem of master nodes selection. A methodology based on the experience is normally used or computationally heavy criterion can be applied. In that paper, the Modal-Geometrical Selection Criterion (MoGeSeC) is applied to a crankshaft, both for an EMA (experimental modal analysis) and for a reduction procedure. Then the results are compared with other literature criteria. As far as the EMA is concerned, the nodes suggested by MoGeSeC and other criteria are used for identification of the component. The connection conditions between components are origin of uncertainty but in that case the comparison is done for each methodology in the same conditions. In that way MoGeSeC proves to be a very quick and accurate method because the nodes it selects depicts very well the dynamic behavior of the components.

Integrated CAD/CAE Functional Design for Engine Components and Assembly

In the present paper, starting from a first attempt design of engine components, a CAD/CAE integrated approach for designing engine is proposed. As first step, some typological quantities are setting in order to define the designed engine, for example the number of cylinders, displacements, thermodynamic cycle and geometrical constraints. Using literature approach and tailored design methodologies, the developed software provides the geometric parameters of the main engine components: crankshaft, piston, wrist pin, connecting rod, bedplate, engine block, cylinder head, bearings, valvetrain. Form the geometrical parameters, the developed software, using 3D CAD parametric models, defines a first functional model of each component and of their mutual interactions. Then a numerical analysis can be evaluated and it provides important feedback result for design targets. In the paper the particular case of a crank mechanism model is presented.

Gearbox Design by means of Genetic Algorithm and CAD/CAE Methodologies

The paper discusses a gearbox design method based on an optimization algorithm coupled to a fully integrated tool to draw 3D virtual models, in order to verify both functionality and design. The aim of this activity is to explain how the state of the art of the gear design may be implemented through an optimization software for the geometrical parameters selection of helical gears of a manual transmission, starting from torque and speed time histories, the required set of gear ratios and the material properties. This approach can be useful in order to use either the experimental acquisitions or the simulation results to verify or design all of the single gear pairs that compose a gearbox. Genetic algorithm methods are applied to solve the optimization problems of gears design, due to their capabilities of managing objective functions discontinuous, non-differentiable, stochastic, or highly non-linear.

Multi-body Versus Block-Oriented Approach in Suspension Dynamics of a Military Tracked Tank

The superior mobility of a military vehicle provides the combat crew with a tactical advantage through increased cross country speed. The suspension system plays a fundamental role in evaluating a vehicle mobility. A mathematical model that allows realistic simulations of vehicles operating in a wide spectrum of environmental conditions may help to lower costs and time required during their development. The paper concerns with vehicle-terrain interaction modeling, for a military tracked tank, through multi-body and block-oriented approaches. It is focused on the consequences that the suspension system has got on the comfort and on the performance. Thus through a multi-body software a realistic three dimensional model of a tracked fighting vehicle is developed. This virtual model confirms some experimental data available on its longitudinal dynamics. In order to simplify the multi-body simulations, a block-oriented approach is adopted to develop a model of the same vehicle.

Block-oriented Models of Torque Gap Filler Devices for AMT Transmissions

Vehicles equipped with Automated Manual Transmissions (AMT) for gear shift control show many advantages in terms of reduction of fuel consumption and improvement of driving comfort and shifting quality. In order to increase both performance and efficiency, an important target is focused on the minimization of the typical torque interruption during the gear shift, especially in front of the conventional automatic transmission. Recently, AMT are proposed to be connected with planetary gears and friction brakes, in order to reduce the torque gap during the gear change process. This paper is focused on a block-oriented simulation methodology developed in Matlab/Simulink/Stateflow® environment, able to simulate the performance of a complete FWD powertrain and in particular to predict dynamic performance and overall efficiency of the AMT with innovative Torque Gap Filler devices (TGF).

Friction inside Wheel Hub Bearings: Evaluation through Analytical Models and Experimental Methodologies

This paper presents an experimental methodology which can be adopted to measure the friction torque of the bearings in the wheel hubs of passenger vehicles. The first section of the paper highlights the reasons why an experimental device is necessary to have an objective evaluation of the performance of the bearing in terms of friction. In particular, the high level of approximation of the current formulas for the estimation of the friction inside a single bearing is discussed and demonstrated. An analytical methodology for the evaluation of the distribution of the axial load between the two bearings of the wheel hub is presented. However, its practical application for the precise calculation of the distribution of the load has to be checked through experimental tests.

Numerical Methodology for Evaluating Side Impact Effects in Rally Car

In rally competition cars, the safety of vehicle occupants is currently projected without precise regulations. In order to reduce design time and control testing costs, finite element approaches and numerical comparisons between different solutions are used to reduce costs and improve performance. Within, a methodology and case study for attainting this goal are proposed. Using a numerical model of a rally car, different materials are compared and design indications are noted. A numerical non-linear model of half of a competition car roll-cage and its related door parts is built, in order to simulate the dynamics of lateral impact with a tree. Several numerical tests are conducted with the different absorbent materials and with different design solutions. Based on the deformation energy and acceleration of the roll-cage structure, an evaluation criterion is proposed.

Comparison between Dynamic Condensation Techniques in Automotive Application

A comparison between two well-known dynamic condensation techniques, the Craig-Bampton reduction technique and the Serep methodology, is discussed in the present paper. These techniques are usually applied in order to characterize the dynamic behavior of automotive subsystems. An automotive exhaust pipeline is taken into account and, through a modal-geometrical selection criterion of master degrees of freedom, the dynamic reduction techniques are analytically tested and experimentally validated. Finally, their performances and limitations are pointed out.

Block-oriented Models for Transient HVAC Simulations

An improved block-oriented simulation methodology of vehicle air conditioning systems has been developed, based on dynamic and thermodynamic formulations of automotive components. The method applied considers any system as dynamic and the steady-state as a particular condition reached during transient states. Therefore it is necessary for every component of the system to define the dynamic laws, the dynamic constants and to impose the initial conditions. A few examples of modeled components are described in order to show the consistency of the thermodynamic differential approach and input/output relations between subsystems. An alternative approach of experimental look-up tables with respect to the thermodynamic differential method has also been applied, whenever it was convenient in terms of calculation improvements.
