Downsizing a Heavy-Duty Natural Gas Engine by Scaling the Air Handling System and Leveraging Phenomenological Combustion Model

A potential route to reduce CO2 emissions from heavy-duty trucks is to combine low-carbon fuels and a hybrid-electric powertrain to maximize overall efficiency. A hybrid electric powertrain can reduce the peak power required from the internal combustion engine, leading to opportunities to reduce the engine size but still meet vehicle performance requirements. Although engine downsizing in the light-duty sector can offer significant fuel economy savings mainly due to increased part-load efficiency, its benefits and downsides in heavy-duty engines are less clear. As there has been limited published research in this area to date, there is a lack of a standardized engine downsizing procedure.

Multi-Variable Sensitivity Analysis and Ranking of Control Factors Impact in a Stoichiometric Micro-Pilot Natural Gas Engine at Medium Loads

A diesel piloted natural gas engine's performance varies depending on operating conditions and has performed best under medium to high loads. It can often equal or better the fuel conversion efficiency of a diesel-only engine in this operating range. This paper presents a study performed on a multi-cylinder Cummins ISB 6.7L diesel engine converted to run stoichiometric natural gas/diesel micro-pilot combustion with a maximum diesel contribution of 10%. This study systematically quantifies and ranks the sensitivity of control factors on combustion and performance while operating at medium loads. The effects of combustion control parameters, including the pilot start of injection, pilot injection pressure, pilot injection quantity, exhaust gas recirculation, and global equivalence ratio, were tested using a design of experiments orthogonal matrix approach.

Two-Colour Pyrometry Measurements of Low-Temperature Combustion using Borescopic Imaging

Low temperature combustion (LTC) of diesel fuel offers a path to low engine emissions of nitrogen oxides (NOx) and particulate matter (PM), especially at low loads. Borescopic optical imaging offers insight into key aspects of the combustion process without significantly disrupting the engine geometry. To assess LTC combustion, two-colour pyrometry can be used to quantify local temperatures and soot concentrations (KL factor). High sensitivity photo-multiplier tubes (PMTs) can resolve natural luminosity down to low temperatures with adequate signal-to-noise ratios. In this work the authors present the calibration and implementation of a borescope-based system for evaluating low luminosity LTC using spatially resolved visible flame imaging and high-sensitivity PMT data to quantify the luminous-area average temperature and soot concentration for temperatures from 1350-2600 K.

Process for Study of Micro-pilot Diesel-NG Dual Fuel Combustion in a Constant Volume Combustion Vessel Utilizing the Premixed Pre-burn Procedure

A constant volume spray and combustion vessel utilizing the pre-burn mixture procedure to generate pressure, temperature, and composition characteristic of near top dead center (TDC) conditions in compression ignition (CI) engines was modified with post pre-burn gas induction to incorporate premixed methane gas prior to diesel injection to simulate processes in dual fuel engines. Two variants of the methane induction system were developed and studied. The first used a high-flow modified direct injection injector and the second utilized auxiliary ports in the vessel that are used for normal intake and exhaust events. Flow, mixing, and limitations of the induction systems were studied. As a result of this study, the high-flow modified direct injection injector was selected because of its controlled actuation and rapid closure. Further studies of the induction system post pre-burn were conducted to determine the temperature limit of the methane auto-ignition.

Development of a Research-Oriented Cylinder Head with Modular Injector Mounting and Access for Multiple In-Cylinder Diagnostics

Alternative fuel injection systems and advanced in-cylinder diagnostics are two important tools for engine development; however, the rapid and simultaneous achievement of these goals is often limited by the space available in the cylinder head. Here, a research-oriented cylinder head is developed for use on a single cylinder 2-litre engine, and permits three simultaneous in-cylinder combustion diagnostic tools (cylinder pressure measurement, infrared absorption, and 2-color pyrometry). In addition, a modular injector mounting system enables the use of a variety of direct fuel injectors for both gaseous and liquid fuels. The purpose of this research-oriented cylinder head is to improve the connection between thermodynamic and optical engine studies for a wide variety of combustion strategies by facilitating the application of multiple in-cylinder diagnostics.

The NG burns in a predominantly non-premixed combustion mode which can produce particulate matter (PM). Here we study the effect of injection strategies on emissions from a HPDI engine in two parts. Part-I will investigates the effect of late post injection (LPI) and Part II will study the effect of slightly premixed combustion (SPC) on emission and engine performance. PM reductions and tradeoffs involved with gas late post-injections (LPI) was investigated in a single-cylinder version of a 6-cylinder,15 liter HPDI engine. The post injection contains 10-25% of total fuel mass, and occurs after the main combustion event.

Impacts and Mitigation of Varying Fuel Composition in a Natural Gas Heavy-Duty Engine

Natural gas offers the potential to reduce greenhouse gas emissions from heavy-duty on-road transportation. One of the challenges facing natural gas as a fuel is that its composition can vary significantly between different fuel suppliers and geographical regions. In this work, the impact of fuel composition variations on a heavy-duty, direct injection of natural gas engine with diesel pilot ignition is evaluated. This combustion process results in a predominantly non-premixed gaseous fuel combustion event; as a result, end-gas autoignition (knock) is not a concern. Changes in the fuel composition do still impact the combustion, both through the changes in the chemical kinetics of the reactions and due to changes in the density of the fuel. Increasing concentrations of heavier hydrocarbons, such as ethane or propane, in the fuel lead to higher fuel densities and hence greater fuel mass being injected for a given injection duration.

Combustion and Emissions of Paired-Nozzle Jets in a Pilot-Ignited Direct-Injection Natural Gas Engine

This paper examines the combustion and emissions produced using a prototype fuel injector nozzle for pilot-ignited direct-injection natural gas engines. In the new geometry, 7 individual equally-spaced gas injection holes were replaced by 7 pairs of closely-aligned holes (“paired-hole nozzle”). The paired-hole nozzle was intended to reduce particulate formation by increasing air entrainment due to jet interaction. Tests were performed on a single-cylinder research engine at different speeds and loads, and over a range of fuel injection and air handling conditions. Emissions were compared to those resulting from a reference injector with equally spaced holes (“single-hole nozzle”). Contrary to expectations, the CO and PM emissions were 3 to 10 times higher when using the paired-hole nozzles. Despite the large differences in emissions, the relative change in emissions in response to parametric changes was remarkably similar for single-hole and paired-hole nozzles.

Direct Injection of Natural Gas at up to 600 Bar in a Pilot-Ignited Heavy-Duty Engine

Retaining the diesel combustion process but burning primarily natural gas offers diesel-like efficiencies from a natural-gas fuelled heavy-duty engine. This combustion event is limited by the injection pressure of the fuel, as this dictates the rate of mixing and hence of combustion. Typical late-cycle direct injection applications are limited to approximately 300 bar fuel pressure. The current work reports on tests for the first time at natural gas injection pressures up to 600 bar. The results show that significant efficiency and particulate matter reductions can be achieved at high loads, especially at higher speeds where the combustion is injection rate limited at conventional pressures. Increases in combustion noise and harshness are a drawback of higher pressures, but these can be mitigated by reducing the diameter of the nozzle gas holes to control the fuel injection rate.

Intake and Exhaust Valve Timing Control on a Heavy-Duty, Direct-Injection Natural Gas Engine

Natural gas high pressure direct injection (HPDI) engines represent a technology with the potential for lower engine-out emissions and reduced fuel costs over a diesel engine. This combustion process uses a direct injection of natural gas, into the combustion chamber of a high compression ratio engine, to maintain diesel engine performance. As natural gas will not auto-ignite at typical engine conditions, a small quantity of diesel pilot fuel is used to initiate the combustion event. One potential technique to improve engine performance is the optimization of the intake and exhaust valve timings. To experimentally investigate these effects, tests were performed on a single cylinder engine based on Westport Innovation's 15L HD engine. The intake valve closing time was varied both before and after the standard closing (EIVC and LIVC). Early closing of the exhaust valve was also tested (EEVC).

An Efficient Direct-Injection of Natural Gas Engine for Heavy Duty Vehicles

To maximize payback for operators, it is important that natural gas engines for heavy-duty on-road applications minimize fuel consumption. To directly replace a diesel engine for a given vehicle mass and duty cycle, the natural gas engine also needs to match the diesel's power and torque characteristics. This paper reports the results of a development project to increase the torque and power of Westport's 15L 356 kW pilot-ignited, late cycle direct injection of natural gas engine by 10%, while matching or improving efficiency and maintaining emissions compliance. The strategies evaluated to achieve these objectives were to recover some of the exhaust energy with a power turbine, to increase the injector flow area to avoid excessively long combustion durations and to reduce the compression ratio to keep peak cylinder pressure below its maximum limit.

Soot Emission Reduction from Post Injection Strategies in a High Pressure Direct-Injection Natural Gas Engine

Compression ignition engines, including those that use natural gas as the major fuel, produce emissions of NOx and particulate matter (PM). Westport Inc. has developed the pilot-ignited high-pressure direct-injection (HPDI) natural gas engine system. Although HPDI engines produce less soot than comparable conventional diesel engines, further reductions in engine-out soot emissions is desired. In diesel engines, multiple injections can help reduce both NOx and PM. The effect of post injections on HPDI engines was not studied previously. The present research shows that late injection of a second gas pulse can significantly reduce PM and CO from HPDI engines without significantly increasing NOx or fuel consumption. In-cylinder pressure measurements were used to characterize the heat release resulting from the multiple injections. Experiments showed that most close-coupled split injection strategies provided no significant emissions benefit and less stable operation.

The Effects of Intake Pressure on High EGR Low Temperature Diesel Engine Combustion

Diesel engine emissions of NOX and particulate matter (PM) can be reduced simultaneously through the use of high levels of exhaust gas recirculation (EGR) to achieve low temperature combustion (LTC). These reductions are highly dependent on the oxygen concentration in the combustion chamber. This paper investigates varying the intake pressure to adjust the oxygen concentration and the corresponding impacts on emissions for EGR rates up to 65%. An engine operating condition corresponding to 600 kPa gross-indicated mean effective pressure (gimep) at 2500 rpm is investigated using a 0.51-liter single-cylinder high-speed direct-injection (HSDI) diesel engine. This facility is equipped with independent control of the intake pressure and temperature, the EGR rate and the exhaust back pressure.

Using a New Driveline Model to Define Research Engine Operating Conditions

Steady state engine dynamometer testing provides the highest level of detail for understanding fundamental engine combustion. It can provide insight into pollutant formation mechanisms and methods for minimizing fuel consumption. However, steady-state dynamometer tests are normally carried out at test conditions far removed from the actual conditions that a vehicle engine encounters. This paper describes the application of a simple powertrain model to define steady-state engine test conditions that are more representative of real-world engine operation. The model uses a backward-facing, modular structure. The model is validated against two powertrain configurations: a conventional powertrain equipped with a continuously variable transmission (CVT) and a parallel hybrid powertrain. Powertrain parameters and performance data for validation for both cases are supplied from the literature. The model is shown to agree well with both sets of published experimental results.

Effects of Fuel Injection Parameters on Low Temperature Diesel Combustion Stability

Low temperature diesel combustion (LTC) exhibits ultra low NOx and smoke emissions, but currently it has the problems of increased CO and THC emissions, and higher combustion instability compared to conventional diesel combustion. This study evaluated the effects of fuel injection parameters on combustion stability in a single cylinder research diesel engine running at low and intermediate speeds and loads under LTC operating conditions. The LTC operation was achieved using high rates of EGR. In this work, the fuel injection timing and injection pressure were varied to investigate their effects on combustion stability at fixed engine speed and total fuel quantity. The cylinder pressure and THC emissions were measured during the tests. The THC emissions and the coefficient of variability of IMEP (CoV(IMEP)) were used to assess combustion stability. The relationship between these two parameters was also evaluated.

Measurement of Residual Gas Fraction in a Single Cylinder HSDI Diesel Engine through Skip-firing

This paper proposes a method of determining residual gas fraction (RGF) by sampling the CO2 concentration in the exhaust manifold of a single cylinder HSDI diesel engine. During a skip-fire event, the CO2 concentration in the exhaust gas for the last firing cycle and the subsequent motoring cycle were measured using a fast-response emissions analyzer. The ratios of these two values are shown to be indicative of the RGF. To simulate the increase in exhaust pressure found with EGR or aftertreatment systems, the exhaust back pressure was elevated using an exhaust throttle. The intake pressure was held constant over a range of engine speed and load conditions. The results demonstrate that the RGF increases linearly with increasing exhaust back pressures for all engine operating conditions.

The Effects of Reingested Particles on Emissions from a Heavy-Duty Direct Injection of Natural Gas Engine

The use of exhaust gas recirculation (EGR) to control NOx emissions from direct-injection engines results in the reintroduction of exhaust particulate matter (PM) into the intake manifold. The influence of this recirculated PM on emissions from a pilot-ignited direct injection of natural gas engine was studied by installing a filter in the EGR system. Comparison tests at fixed engine conditions were conducted to identify differences between filtered and unfiltered EGR. No significant variations in gaseous or PM mass emissions were detected. This indicates that the recirculated PM is not contributing substantially to the increases in PM mass emissions commonly observed with EGR. Reductions in black carbon and ultra-fine particle exhaust concentrations in the exhaust were observed at the highest EGR fractions with the filter installed.

Direct-Injected Hydrogen-Methane Mixtures in a Heavy-Duty Compression Ignition Engine

A diesel pilot-ignited, high-pressure direct-injection of natural gas heavy-duty single-cylinder engine was fuelled with both natural gas and blends of 10% and 23% by volume hydrogen in methane. A single operating condition (6 bar GIMEP, 0.5 ϕ, 800 RPM, 40%EGR) was selected, and the combustion phasing was varied from advanced (mid-point of combustion at top-dead-center) to late (mid-point of combustion at 15°ATDC). Replacing the natural gas with hydrogen/methane blend fuels was found to have a significant influence on engine emissions and on combustion stability. The use of 10%hydrogen was found to slightly reduce PM, CO, and tHC emissions, while improving combustion stability. 23%hydrogen was found to substantially reduce CO and tHC emissions, while slightly increasing NOx. The greatest reductions in CO and tHC, along with a significant reduction in PM, were observed at the latest combustion timings, where combustion stability was lowest.

Nitrogen Oxide Production in a Diesel Engine Fueled by Natural Gas

The effect of large exhaust gas re-circulation (EGR) quantities on NOx production in a natural-gas-fueled direct-injection heavy-duty diesel engine has been tested over a range of speed, load, and timing in controlled experiments with a single-cylinder engine. At the highest EGR ratio, as much as 50% of the cylinder- out NOx was NO2. NOx results correlated well with oxygen mole fraction in the unburned gas because of the direct dependence of flame temperature on this quantity. Within the range of measurements, speed and load had little or no effect on the relationship between oxygen mole fraction and NOx production. A multi-zone model for estimating combustion rate, flame temperature, wall heat transfer, and NOx production from engine operating conditions and the record of cylinder pressure development with crank angle, was used to interpret experimental measurements.
