Component Tests Based on Vehicle Modeling and Virtual Testing

ADAMS, SIMULINK, and ADAMS-SIMULINK co-simulation models of component test systems, Multi-Axis-Simulation-Table (MAST) systems, and spindle-coupled vehicle testing system (MTS 329) were created. In the ADAMS models, the mechanical parts, joints, and bushings were modeled. Hydraulic and control elements were absent. The SIMULINK models modeled control and hydraulic elements including actuator dynamics, servo valve dynamics, closed loop control, three-variable control, matrix control, and coordinate transformation. However, the specimen had to be simplified due to the limitation of SIMULINK software. The ADAMS-SIMULINK co-simulation models considered hydraulic and control components in the SIMULINK portion and mechanical components in ADAMS portion. The interaction between the ADAMS and SIMULINK portions was achieved using ADAMS/Control.

Effect of Added Mass of Spindle Wheel Force Transducer on Vehicle Dynamic Response

Wheel force and moment transducers (WFT) are widely used in vehicle testing and analysis [1], [2], [3]. There are many benefits of using these sensors. To install the transducer, vehicle wheel has to be modified. Transducer mounting adaptors are required to interface the sensor with the modified wheel rim. To study the effect of added mass with wheel force transducers, three vehicles, two types of passenger cars, and one SUV, were instrumented with an MTS spindle wheel force transducer (SWIFT 30A) as well as with regular wheels. The instrumented vehicles were driven on multiple proving ground surfaces with three passes for each vehicle. This experimental data was analyzed using RPC Pro software to assess both per pass variation and data trends from 3 passes without WFT (baseline) and 3 passes with WFT added mass. A validated ADAMS model of a production passenger vehicle, with and without added weight of the wheel force transducers, was also used to assess the added weight effect.

Advances of Virtual Testing and Hybrid Simulation in Automotive Performance and Durability Evaluation

Virtual testing is a method that simulates lab testing using multi-body dynamic analysis software. The main advantages of this approach include that the design can be evaluated before a prototype is available and virtual testing results can be easily validated by subsequent physical testing. The disadvantage is that accurate specimen models are sometimes hard to obtain since nonlinear components such as tires, bushings, dampers, and engine mounts are hard to model. Therefore, virtual testing accuracy varies significantly. The typical virtual rigs include tire and spindle coupled test rigs for full vehicle tests and multi-axis shaker tables for component tests. Hybrid simulation combines physical and virtual components, inputs and constraints to create a composite simulation system. Hybrid simulation enables the hard to model components to be tested in the lab.

Virtual Testing and Correlation for a Motorcycle Design

Two-poster rig plays a very important role in accelerated durability evaluation in a motorcycle industry, similar to what a four-poster rig does in a car industry. The rig simulates the exact road conditions in the vertical direction through tire coupling by applying feedback control on displacement. On account of its ability to simulate to the exact customer usage conditions, it reproduces the failures realistically as it happens on the field. However, as complete vehicle is required for testing on the rig, the testing happens mostly in the advanced stages of product development. Any failures beyond the concept stage have a huge impact on the development time and cost and the same should be avoided. Therefore, in this paper, a virtual testing methodology is proposed, based on which potential failures on the vehicles can be captured at the concept design stage itself. An ADAMS model of a motorcycle was created.

A Method for Overcoming Limitations of Tire Models for Vehicle Level Virtual Testing

The intention of this work is to illustrate a method used to overcome limitations of tire models developed during an evaluation study of an Empirical Dynamic™ (ED) damper model. A quarter vehicle test system was built to support the evaluation, and a model of the test system was also developed in ADAMS™. In the model, the damper was represented by a polynomial spline function and by an ED model separately. Vehicle level comparisons between the physical measurements and the model predictions were conducted. The actuator displacement signal from the physical test was used to drive the virtual test system. Spindle acceleration, spindle force, and other signals were collected for comparison. The tire model was identified as a significant source of error and as a result, the direct vehicle level correlation study did not illustrate any advantage of the ED damper model over a spline damper model.

Virtual Testing and Correlation with Spindle Coupled Full Vehicle Testing System

This paper describes an approach to simulate spindle coupled full vehicle durability tests for the purpose of completing virtual durability evaluations on components and full vehicles before a prototype is available. The reproduction of measured spindle loads was achieved on a virtual model of a passenger car coupled to a 4 Degree of Freedom (DOF) and 6 DOF spindle coupled test system. The tools and process improvements developed here will aid both test and analysis engineers in working closer together in solving their durability problems. By using Remote Parameter Control® (RPC®) technology in the virtual world, analysts have a new method to understand the virtual model by reproducing field-measured or generic road predicted signals for a variety of road surfaces. With newly created test rig models and a user friendly RPC™ iteration process, virtual testing that accurately replicates laboratory tests are now a reality.

Predicting Tire Handling Performance Using Neural Network Models

Recent studies have shown that complex vehicle components such as shock absorbers, rubber bushings, and engine mounts can be accurately modeled by combining laboratory measurements with neural network technology. These nonlinear dynamic blackbox models (also known as Empirical Dynamics1 models) make it possible to predict nonlinear and hysteretic component behavior over wide ranges of amplitude and frequency. The models can handle realistic input waveforms as well as multiple inputs and multiple outputs. These techniques have now been applied to rolling pneumatic tires, to enable high accuracy predictions of tire and vehicle handling behavior. Models that predict high amplitude force components (three forces and three moments) using up to four randomly-varying inputs (radial deflection, slip angle, and camber angle, and slip ratio) have been successfully generated, using data obtained from MTS Flat-Trac III tire test equipment.

Integration of Physical and Virtual Tools for Virtual Prototype Validation and Model Improvement

Hyundai Motor Company has combined physical and virtual testing tools to validate a full vehicle virtual prototype. Today a large number of physical tests are still required because the cycle of “design-build-test-change” relies on complex models of components and systems that typically are not easily validated. In order to shorten the development cycles, engineers perform multi-body simulations to dynamically excite components and systems and thereby estimate their durability under dynamic loads. The approach described herein demonstrates the feasibility of correlating the output from the corresponding physical and virtual prototype. Both synthetic and road load events are employed to excite physical and virtual vehicles, reveal difference in response, and ultimately improve the predictive capability of the model.

Tools for Integration of Analysis and Testing

The automotive vehicle design process has relied for many years on both analytical studies and physical testing. Testing remains to be required due to the inherent complexities of structures and systems and the simplifications made in analytical studies. Simulation test methods, i.e. tests that load components with forces derived from actual operating conditions, have become the accepted standard. Advanced simulation tools like iterative deconvolution methods have been developed to address this need. Analytical techniques, such as multi body simulation have advanced to the degree that it is practical to investigate the dynamic behavior of components and even full vehicles under the influence of operational loads. However, the approach of testing and analysis are quite unique and no seamless bridge between the two exists. This paper demonstrates an integrated approach to combine testing and analysis together in the form of virtual testing.

Virtual Test of a Trailer Refrigeration Unit

Laboratory simulation methods have been used for many years in the automotive industry to accelerate durability testing of vehicle components. As a result, component simulation testing has become well established. The tests use a simplified mechanical system, consisting of a physical prototype of the component under investigation and some fixturing that allows appropriate restraint and loading. Due to the remaining complexity and cost of prototype build and physical test, companies increasingly use computer simulation to provide initial design guidance. A common difficulty for this approach is that the load and boundary conditions are hard to determine. This is especially due to the situation that only some components, rather than the whole vehicle, are of interest and the external loads are not applied directly to these components. Therefore, analysts rely on simplified estimates and experience to determine the load and boundary conditions.
